I do a bit of ebay work, and I get a variety of priority mail boxes from the
post office. Their "shoe box" is a good size for most HO rolling stock.

Recognizing that you question asked if anyone had "experience," not if anyone had an opinion, I'll offer my opinion anyway.
The cost difference is too little to make the risk of damage worthwhile.

Anything less than 13 ounces ships by a much cheaper 1st class rate. If over 14 ounces, Priority rate kicks in. I have had success sending Athearn BB locomotives across the country in the flat rate

I am building B&O M-26 Boxcars. I need decals, but Jerry Glow seems to be out of business. Is there another source of these decals? I have tried Speedwitch, and Westerfield.

K7 or K7a? Both are designs that were pretty much unique to the PRR. The K7 was a minority car (based on the X23) with very few built, while the K7a (converted from the X24) made up about half

I saw the 9 foot circular "badge" stencil being made at Topeka for the
Bx-166 and 177s while I was there in the 70s. Out of the time period so
can't share, but it was made from zinc and cut
